Ford Focus Mk3 1.6 TDCi 115bhpEGR Valve and Cooler Failure

Symptoms

  • EML with power restriction
  • Coolant loss without visible external leak
  • P0401 EGR flow fault
  • White smoke with sweet smell
  • Loss of coolant from expansion tank

Root Cause

The EGR cooler corrodes internally and allows coolant to leak into the intake manifold. Combined with the valve itself carbonising, these are commonly found together on higher-mileage examples.

How To Fix

  1. Replace EGR cooler and valve together on any high-mileage example
  2. Flush intake manifold of coolant residue before restarting
  3. OEM Pierburg/Valeo cooler recommended over pattern parts
  4. Cost: £400-700 at an indie diesel specialist
