Vauxhall Astra Astra J 1.6 CDTi 110bhpEGR Cooler Failure and Intake Contamination

Symptoms

  • Coolant level dropping without visible leak
  • White smoke with sweet smell
  • Rough running after extended idling
  • P0401 EGR flow fault
  • Coolant contamination in intake

Root Cause

The EGR cooler corrodes internally, causing its coolant passages to leak. Combined with the chronic EGR valve carbonising, both components often need to be addressed simultaneously.

How To Fix

  1. Pressure test cooling system to confirm EGR cooler is the source
  2. Replace cooler and valve together — they are adjacent and labour overlaps
  3. Flush intake manifold before restarting
  4. OEM Pierburg or Valeo unit recommended
  5. Cost: £500-800 at indie diesel specialist
