Vauxhall Astra Astra J 1.6 CDTi 110bhp — EGR Cooler Failure and Intake Contamination
EGR cooler failure on the Astra J 1.6 CDTi causes coolant loss and in severe cases, coolant enters the intake manifold. This is a more serious failure than a simple EGR valve block.

OBD Codes
P0401P0128EGR
Typical layout and location for the EGR assembly.
Symptoms
- Coolant level dropping without visible leak
- White smoke with sweet smell
- Rough running after extended idling
- P0401 EGR flow fault
- Coolant contamination in intake
Root Cause
The EGR cooler corrodes internally, causing its coolant passages to leak. Combined with the chronic EGR valve carbonising, both components often need to be addressed simultaneously.
How To Fix
- Pressure test cooling system to confirm EGR cooler is the source
- Replace cooler and valve together — they are adjacent and labour overlaps
- Flush intake manifold before restarting
- OEM Pierburg or Valeo unit recommended
- Cost: £500-800 at indie diesel specialist

Other Faults on This Variant
Timing Chain Rattle and Tensioner Failure
CriticalThe 1.6 CDTi A16DTH/DTJ engine is notorious for timing chain noise and failure, often from as low as 60,000 miles. This is the most serious known fault on the Astra J diesel.
Clutch Pedal Sticking Down
SevereThe clutch pedal fails to return to the top of its travel, often getting stuck halfway or hitting the floor completely.
DPF Blockage and Regeneration System Failure
SevereDPF blockage is extremely common on the Astra J 1.6 CDTi. The engine's tendency to get stuck in failed regen cycles results in diesel contaminating the engine oil — a serious secondary issue.
