Root Cause

The EGR cooler uses engine coolant to cool recirculated exhaust gas. Internal corrosion causes the coolant passages to develop pinholes. Coolant enters the intake manifold — initially causing rough running, potentially causing hydro-lock if severe.

How To Fix

  1. Confirm: remove EGR cooler outlet pipe — look for coolant residue or steam
  2. Pressure test cooling system to confirm loss from EGR area
  3. Replace EGR cooler — OEM Valeo/Pierburg unit recommended (£150-300)
  4. Flush intake manifold of any coolant residue before restarting
